I cannot comment on the reasons but as you know of the issue, just give the engine a squirt of revs every now and then to keep the plugs clear. Different vehicle - but I have had a bolt on overdrive to the transfer case of my Landrover FC 101 for over 6 years and it has never caused an issue - I just carry the original bits in my spares so that if it does play up I can take it out by the roadside. I have just covered 3000km in a week travel...

I am not sure where the rev issue with CVs comes from - I have had a Landrover Freelander and currently a Range Rover Sport and both have CV tailshafts so revs in theory get up to 5000rpm at high speeds and have no issues.
So with the correct CV grease I cannot see an issue.

I recently had the same issue and could not find one anywhere - no auto parts places had them. I then went to a diesel tuning specialist (Cooma Diesels here) and that had exactly what was required - threads were not an issue. They use them on their diesel connections for fuel pumps and filters etc s...

I found a speedie sleeve was a very cost effective way to fix the groove. The really expensive part was the special oil seal. I had something similar and thought it was a leak in the hub but was actually a failed oil seal on the outboard end of the swing arm where the drive shaft joins to the CV. You can see the oil seal in this pic. The diff oil drips out on to the hub making it look like it is leaking. http://i42.photobu...

Thanks - in that case an overdrive will go nicely on the back of the LT230 to assist on those long highway drives. After paying for the overdrive you might not be able to afford to drive far but it will be in comfort.

Push in the buttons and lift the ring - it does not twist. Lots of lube may be needed.

Using the LT 230 will leave you the option of putting in an overdrive on the PTO port at a later stage if you wanted, likewise there are a range of tfr case gears available.

Understand - gotta keep the roadworthy people happy. At least with an LT230 if the vacuum does fail at least you can climb underneath and disengage the diff lock so you can drive on the road. The LT230 will be plenty strong as it is noted as being one of the strongest OEM transfer cases in the business. I am not sure why the original system in the Volvo and the one you have retrofitted here having the CDL auto vacuum locking is the way to go as it seems a bit of a backward step - I guess...
